Twin-Sheet Plastic Trays —
Double-Walled
Stability

Twin-sheet thermoforming produces trays from two simultaneously formed plastic sheets that are welded together. The result: extremely rigid, double-walled trays with hollow chambers for maximum stability at minimum weight.

Twin-Sheet — The Process for Maximum Stability

In twin-sheet thermoforming, two plastic sheets are simultaneously heated and formed in separate tool halves. The two halves are then brought together under pressure and welded. The result: a double-walled tray with an integrated hollow-chamber structure that offers exceptional rigidity and load capacity at low weight.

This construction combines the advantages of injection-moulding-like stability with the economics of thermoforming. Twin-sheet trays are particularly suited for heavy-duty transport of heavy components, in the automotive industry, mechanical engineering and industrial logistics — wherever conventional single-walled trays reach their limits.

We manufacture twin-sheet plastic trays from ABS, PE-HD and PP — depending on requirements for chemical resistance, temperature resistance and mechanical loading. Through the hollow-chamber structure, stacking lugs, reinforcement ribs and grip recesses can be integrated directly into the design without additional assembly or post-processing.

The double-walled construction also provides excellent thermal insulation and vibration damping — ideal conditions for sensitive components during transport. All twin-sheet trays are individually manufactured to your dimensions and specifications.

Double-Walled Construction

Two welded plastic sheets form a stable sandwich structure with integrated hollow chambers.

High Stability at Low Weight

Hollow-chamber structure provides injection-moulding-like rigidity with significantly reduced material consumption.

Hollow-Chamber Structure

Air-filled chambers provide thermal insulation and vibration damping for sensitive components.

Integrated Stacking Lugs

Stacking lugs, reinforcement ribs and grip recesses are realised directly in the forming process — no post-processing required.

Advantages of Our Twin-Sheet Trays

Extreme Stability-to-Weight Ratio

Double-walled hollow-chamber structure offers injection-moulding-like rigidity at up to 40% less weight compared to solid material.

Heavy-Duty Capable

Designed for heavy components and parts — load capacities that single-walled trays simply cannot achieve.

Stackable & Logistics-Optimised

Integrated stacking lugs and positioning aids enable safe stacking and efficient space utilisation in storage and transport.

Reusable

Robust construction for hundreds of cycles — quickly pays for itself in closed-loop systems and logistics chains.

Vibration & Shock Damping

The hollow-chamber structure absorbs shocks and vibrations — optimal protection for sensitive components during transport.

Made in Germany

Manufactured in Sundern — in-house toolmaking, highest material quality, short delivery routes in the DACH region.

How Twin-Sheet Thermoforming Works

01

Heat Sheets

Two plastic sheets are simultaneously heated to forming temperature.

02

Form Separately

Each sheet is vacuum-formed in its own tool half.

03

Weld Together

The tool halves come together — the hot surfaces are welded under pressure.

04

Finished Part

The result: a double-walled tray with integrated hollow-chamber structure.

Available Materials

ABS

ABS (Acrylonitrile Butadiene Styrene)

Impact-tough, rigid and chemically resistant. Ideal for twin-sheet trays in oily and chemical environments.

PE-HD

PE-HD (High-Density Polyethylene)

Food-safe, moisture-resistant and cost-effective. Particularly for lighter heavy-duty applications and wet environments.

PP

PP (Polypropylene)

Temperature-resistant up to 100 °C, lightweight and flexible. For twin-sheet trays requiring heat resistance and low weight.

Typical Use Cases

Heavy-Duty Transport

Transport of heavy components such as engine blocks, gearboxes and machine parts — safe and stackable.

Automotive

Body parts, drivetrain components and assembly parts — VDA-compliant load carriers for the automotive industry.

Mechanical Engineering

Safely transport and store tools, precision parts and semi-finished products — with perfectly fitting cavities.

Logistics & Storage

Efficient stacking systems for warehouse and shipping — hollow-chamber structure saves weight with full protection.

The Right Material for Your Twin-Sheet Trays

We manufacture your products from various high-quality materials — depending on requirements for transparency, stability, temperature resistance and sustainability, we advise you on the optimal choice.

ABS

Impact-resistant, oil-resistant and dimensionally stable up to 85°C — our standard for industrial trays.

PE-HD

Highly chemical-resistant and shatter-proof — for trays in contact with oils, coolants and aggressive media.

PP

Temperature-resistant up to 100°C — ideal for hot-fill processes, dishwasher-safe and reusable.

PS

Lightweight and economical — ideal for high-volume production runs and cost-sensitive applications.
